  What is your air pressure set to? The starting point for that is 15psi @ 2cfm . I find alot of time 12psi will cut it just fine. Has any thing been serviced at all or changed?

I use a gear pump and a 5 horse honda to pump mine. It will do an easy 20 gallons a min at -20. the engine barks a bit thow lol.
im using an old hydro pump off a tracktor

 If your in need for extra oil I get mine from the drop off spots where you can get ride of waste oil. Just make sure your hose is not on the bottom of the tank or you will get the water and crap. I also fileter the oil I pump.

to tell you the truth 15-40 should burn about the same. But like Russ said there maybe other things mixed with that other oil your getting.

 You will get longer burn times out of havey oil compared to lighter oil.

My Burner dont seam to make a dif what I burn the temp is the same.

 I heat all my units at 165F is a realy good temp.

Thats a bad Idea, Dont try it. The heaters in a water heater will break down after a short time and short out. Also if you ever get any oil that has a bit of gas in it is a big hazard. I seen a shop burn down trying your idea.
If you had gasy oil in a tank like that that. As it gets low it will start to vaperize (not a good deal).
 The best way to preheat the oil before the pump is a filter heater you can get thows in a 110V and also 220V and hook it up as close as possible to the pump i like the heater to rub on it my self. that will have warm oil ready for the pump and also enough heat to keep the pump warm enough so the unilt will start up. Some cases I have seen people put insolation around the filter heater and pump (that works also).

 I use a Buyers Return Line Filter ( http://www.northerntool.com/webapp/wcs/stores/servlet/product_6970_12006_12006 ) you can get them here with the base for $13.99 and after that filter i use a fuel tank filter that you can get at fleet farm. The kind of filter that you would use on a gas or diesel bulk tank(it has a build in water trap also). And on my oil fill side of the tank i use a very fine screen.  ( i have a 800 gallon fuel oil tank i use for may waste oil fuel tank. I took a metal 5 gallon bucket and brazed a fitting on it to screw in to the top of the tank that is were i have my fine screen to fill the tank)

Keep in mind your ignite r Puts out around 250F to 280F or a little more(the spark its self).

 I Sure will help you on on your plans to build the used oil furnace. The plans you got off from eBay are ok(thows are perty much a copy of my plans that i posted 5 to 6 years ago on a private FAQ site) and thats a cheap way to go. As long as you follow my guide lines. Don't heat the oil past 170F or you will have scaling problems and nozzle plugging. I have one build that way also. I also have been running it for 5 years or so know. And i have only cleaned the nozzle once a year. I use that one to heat a 30x65 shop. Im using a .5 gallon nozzle in it. heating the used oil at 165F. I burn around 700 gallons a year @70F.

I try to draw up some plans that I can post for you guys on my newer way of building a nozzle holder with a heating element in it that does not touch the oil. This can be done very cheaply also. All you need is a few simple shop tools like a drill (drill press is the best way to go) some drill bits and a few taps.

 For one your doing it way wrong. never heat oil past 160F or it will biuld scall in the nozzel and tubing. If you build it the way I did it will run for years. I have been running mine over 5 years and have not cleaned it or replaces a nozzel yet. You can convert any gun to burn used oil. All you need is a few pipe fittings and a small heater. it can be done for under $125.00...
